Someone told you it needs a regas. That’s what most owners hear the moment they mention the smell, and it’s the one thing that cannot fix it. The gym-bag air that hits you for the first ten seconds of a drive is mould growing on a wet evaporator behind your dashboard, and refrigerant never touches the air you breathe. So an $80 to $150 regas leaves you exactly where you started, on a car where a $30 to $80 cabin filter might have been the whole job.
The short answer
- The musty smell is mould and bacteria growing on a permanently damp evaporator inside your dashboard, and no amount of gas changes what is growing in there
- Work through it cheapest first: cabin filter ($30 to $80 fitted), then the condensate drain, then an evaporator chemical clean ($180 to $280)
- A damp passenger footwell means a blocked drain, and that is the most under-diagnosed cause we see
- Refrigerant isn’t consumed, so a system that’s genuinely low has a leak, and a regas without a leak test just buys you a few months
- Run the blower with the aircon compressor switched off for the last couple of minutes of every drive and the smell mostly stops coming back
The myth you were sold
- The aircon smells because the gas is low
- A regas at $80 to $150 clears it up
- Refrigerant gets used up, so topping up is just maintenance
- Smell came back? You’re due for another one
What actually happens
- Mould and bacteria grow on an evaporator that never dries out
- Refrigerant circulates in a sealed loop and never meets cabin air
- It isn’t consumed, so a system that’s low has a leak somewhere
- The smell returns because nothing was cleaned, only recharged
What is actually growing behind your dashboard
Behind your dashboard sits the evaporator, a small radiator-shaped core that the refrigerant runs through. It gets cold, cabin air is pushed across it, and the moisture in that air condenses on the fins the same way it beads on the outside of a cold glass. That’s how an aircon dehumidifies as well as cools. It’s also why the inside of that box stays wet.
In a dry climate the core would dry out between drives, and mostly nothing would grow on it. Ours doesn’t get that chance. The box is dark, the air being drawn in sits at high humidity nearly all year, and there’s always a film of fine dust and organic matter that got past the filter clinging to those wet fins. Mould and bacteria don’t ask for much more than that.
The reason it hits hardest in the first ten seconds is simple enough: whatever has been growing there sat undisturbed on a wet core all night, and the moment the blower starts, everything it produced gets pushed straight at your face. A minute later the airflow has cleared the worst of it and you stop noticing. Nothing has been fixed. You’ve just stopped smelling it.
The cabin filter goes first, because it’s cheap
The cabin filter sits in the airflow ahead of the evaporator, usually behind the glovebox, and on most cars it’s a ten-minute job. Typical cost is $30 to $80 fitted. Pull an old one out of a car that’s done three years here and it comes out grey and matted, sometimes with leaf litter and dead insects packed into the pleats. All that trapped material holds moisture and feeds whatever is growing downstream of it.
Most manufacturers put the interval somewhere between 12 and 24 months, and given our dust and humidity we’d take the shorter end of that. If you already keep to a regular servicing schedule, ask for the old filter to be pulled out and shown to you rather than swapped by reflex.
If yours genuinely was changed three months ago, don’t let anyone sell you another one on the strength of a smell. A fresh filter cannot stop a mouldy evaporator from smelling; it only stops you making the growth worse.
The drain nobody checks
All that condensate has to go somewhere. Every car has a condensate drain, a short tube running from the bottom of the evaporator box through the bulkhead, and on a hot day it should leave a puddle of clear water under the front of your car after you park. That puddle is normal and healthy. Owners worry about it constantly, and it’s the one thing down there you genuinely don’t need to worry about.
What happens over the years is that the same dust and slime growing on the fins washes down and gums up the drain. Once it’s blocked, the water has nowhere to go, so it sits in the bottom of the box instead. Now there’s a small warm reservoir inside your dashboard, and the smell goes from mildly unpleasant to properly bad.
The giveaway is a damp passenger footwell. Press the carpet under the glovebox with your palm, and if it comes back wet without the car having been rained into, that’s your drain. Clearing it is usually quick and cheap, and it’s the single most under-diagnosed cause of a smelly aircon we come across. Leave it long enough and the water soaks into the carpet underlay, which on plenty of cars is sitting on top of control modules and connectors.
When the evaporator needs a chemical clean
If the filter is new, the drain runs clear and the smell is still there, the growth is on the core itself and it has to be cleaned off properly. An evaporator or cooling coil chemical clean typically runs $180 to $280, and the spread depends almost entirely on access. Some cars take a foaming cleaner through the drain or a small bore near the blower, others need the blower motor out, and a few need the dashboard stripped, which is a different job at a different price. We’ll tell you which one yours is before anything comes apart.
Those disinfectant foggers you set off inside the cabin do work in a limited way. They knock back what’s living in the ducts and the car smells better for a few weeks. What they don’t do is reach the wet face of the evaporator core, which is where the problem actually lives. Use one as a top-up after a real clean if you like, not instead of one. When the smell isn’t the aircon at all
Every so often a car comes in for an aircon clean when the aircon is perfectly fine and the carpet is what’s mouldy. A door membrane that’s come unstuck, a blocked sunroof drain, a tired windscreen seal, or one bad afternoon with the windows down during a storm will soak the underlay, and underlay takes weeks to dry out in this climate. The tell is that the smell is there whether the blower is running or not, and it gets worse after the car has been baking in the sun. There’s a second one worth knowing about. If the smell is sweet rather than musty, closer to syrup than to a wet towel, and the inside of the windscreen keeps fogging with an oily film that wipes into a smear, suspect a leaking heater core. That’s coolant getting into the cabin airflow, and it needs a cooling system check rather than a chemical wash. Watch your coolant level if that description fits yours.
Is a mouldy aircon actually bad for you?
We’re mechanics rather than doctors, so take this at the level we can honestly give it. An aircon system growing mould is unpleasant, and it puts more spores into a small sealed cabin than you’d be breathing standing outside it. The people who notice are usually the ones with asthma or dust allergies, and what they describe is a cough or a blocked nose that starts a minute into the drive and clears up once they’re out of the car.
If that’s happening to someone who rides with you regularly, treat it as a reason to clean the system properly rather than to hang a second air freshener off the vent. Perfume on top of mould is still mould.
The habit that keeps it from coming back
This one is free, and it works better than anything you can buy in a can. For the last couple of minutes of a drive, switch the aircon compressor off using the A/C button but leave the blower running, with the vents set to fresh air rather than recirculate. Warmer outside air then moves across the cold core and dries it before you park, which takes away the wet surface the mould needs.
Two minutes is enough on most cars, roughly the stretch between the carpark entrance and your lot. A few newer models run a version of this automatically after shutdown, though most still don’t. While you’re changing habits, stop leaving the system on permanent recirculate: recirc cools faster in the first few minutes and it’s the right call in haze or behind a smoky lorry, but running it constantly keeps humidity and everything you exhale cycling around the same damp box.
Owners who pick up the drying habit after a chemical clean tend not to need another one. The ones who go straight back to their old routine are usually back within a year or so.
The regas trap, and what it quietly costs
Somewhere between the smell complaint and the weak-cooling complaint, a lot of owners end up buying the same thing: a regas, around $80 to $150. It’s fast, it’s cheap enough that nobody argues, and for a few weeks the air really does feel colder. That combination is exactly why it keeps getting sold.
For a smell it does nothing at all. Refrigerant is sealed inside a loop of metal and rubber and never touches the air you breathe, so it cannot clean a surface it never contacts. Weak cooling is a more interesting case, but the same logic catches people out, because refrigerant isn’t consumed. It isn’t fuel and it isn’t engine oil. The charge that went in when the car was built should still be in there a decade later, so if your system is low, it went somewhere, and it went out through a leak.
The question to put to whoever is quoting you a regas, then, isn’t how much it costs. It’s what they found. If nobody has put gauges on the system and nobody has gone looking for a leak, you’re buying a few months and then paying again. There’s a second cost to that, and it isn’t the money. The oil that lubricates your aircon compressor doesn’t sit in a sump waiting to be checked. It travels around the system carried in the refrigerant, which means the charge and the oil supply are effectively the same circuit. Lose one and you lose the other. So the compressor keeps turning with less and less of what its bearings and shaft seal depend on.
A leaking system also cycles the compressor clutch far more often than it should, wearing the clutch face and the bearing faster. None of this announces itself while it’s happening. It just quietly shortens the life of the most expensive part in the system, and a compressor replacement commonly runs $800 to $2,500 depending on the car and whether you’re fitting a new or a reconditioned unit.
A leak investigation at $50 to $200 would have told you where the gas was going the first time you asked, which is the whole argument for spending it.
What a proper leak hunt looks like
Gauges go on the high and low side first, with the readings taken while the engine is running and the system is working, because a static pressure tells you very little. Those two numbers read together against the ambient temperature will say whether the charge is low, whether there’s a restriction somewhere, or whether the compressor simply isn’t pulling its weight.
After that it’s a matter of finding the hole. UV dye goes into the system, you drive the car for a few days, and the leak shows itself as a glowing stain under a blacklight. An electronic sniffer is quicker on an obvious one. The usual suspects, roughly in the order we find them:
- The condenser, which sits at the very front of the car taking stones and road grit, and corrodes slowly in our rain
- O-rings and hose connections, which harden with age and heat, and are often the cheapest possible outcome
- The compressor shaft seal, usually with an oily film around the pulley to go with it
- The evaporator itself, which is the bad news, since reaching it means the dashboard comes out
If it does turn out to be the evaporator, we’ll tell you what that costs and then leave the decision with you, because on an older car it may not be worth doing. That’s a call you should get to make with the number in front of you rather than after the dashboard is already on the floor.
When a regas is the right call
After a repair, obviously. Any time the system has been opened it gets vacuumed down and recharged to the manufacturer’s weight, and that is a regas done properly.
The second case is the more interesting one, and it’s where we usually tell people to spend less rather than more. An older car that still cools well but has drifted slightly low over eight or nine years, with no oil traces at the fittings and no other symptoms, has a leak small enough that it may take years to matter. Chasing it could mean pulling a dashboard apart. Topping it up and seeing how long it holds is a perfectly sane decision, provided you’ve been told plainly that’s what you’re doing.
The same reasoning applies at the far end of a car’s life, and this is the part we’d want you to remember. If your COE has eight months left on it and the compressor is clearly on its way out, spending $1,500 on a car you’re about to deregister makes no sense at all. Change the filter, clear the drain, run the blower, live with warm air on the short trips. We would much rather tell you that than sell you a compressor you’ll never get the value out of.
The limits of what a clean can do
- If the smell is wet carpet underlay, no chemical clean touches it. That’s an interior drying job, and a bad one means the seats and underlay come out
- A sweet smell with an oily film on the windscreen is a heater core, not an aircon problem. Different system, different job, different price
- Foggers do not reach the face of the evaporator core. We’ll sell you one as a top-up after a real clean, never as a substitute for it
- If the leak turns out to be the evaporator, the dashboard has to come out. We price that and hand the decision back to you, and on an older car we may tell you to walk away from it
- We can’t make medical calls about mould and your breathing. We can only tell you what is growing in there and get it out
- A regas genuinely is the right answer after any repair that opened the system, and on an older car that still cools well but has drifted slightly low over eight or nine years
